The Nissan rotors can be machined once only, but I guess yours were past the stage of being able to be machined safely.
40K to have the front rotors replaced is way too early, even for an auto driving in the city. They should be looking at what caused this and there is a possibility that your brake pistons are locking up and causing excessive wear of the pads as well as the rotors.
If this is the case, the dealer would have discovered that and would have serviced the pistons which are indeed covered by warranty and since they were at fault, the rotors and pads were replaced under warranty as well.

A year ago when my X had about 90 000km, the dealer said I needed new front rotors (because they are worn, not because of any warping or brake problem). Being lazy, I have just looked at them and they are 25.4-25.8mm (I have just clicked over 100 000km).
I guess I will have to replace them. Nissan just quoted me $193.40 each I will be looking for other options. I see from the other thread that T30kid got some DBA rotors and F111 got RDA for $124 a pair. Is there anything between these two? Are there any other good options?

I had DBA rotors put on at 85,000. I was initially impressed but after about 15,000K I was getting the warping type problem. I took it back under warranty and they gave them a very light machine... never had the warped sensation since (up to 140,000K now).
I get a bit of squeak out of them now though. It might be the pad/rotor combination. Pads are still healthy... as far as brakes go though.. she stops pretty quick.
There wasn't much in price difference between the slotted DBA or the normal ones... I kicked myself after I had the normal ones put on because the thought didn't cross my mind at the time.
I'd have to find my receipt to give you some prices... I should be able to do that tonight.

I noticed my front rotors (discs) had a pronounced lip on both sides on the outside edges and the pads were just about finished. I rang around to get a few quotes which were around $350- $400 to have new pads and the new rotors fitted. I was told that if you can see a visible lip on the disc then it has already worn too far to be machined and would have to be replaced. I was shocked that I would have to replace the rotors when replacing the first pair of pads. I have never replaced a rotor on my other vehicles and had gone through many pads.
The service blokes told me they had a very small wear limit to remain within tolerances. Apart from the lip the rotors still appeared in good condition. The type of driving we do will never see the brakes really heat up and I am sure the rotors will remain quite serviceable for many more km. I think when service places say what is and isn't servicable they do it to cater for the worst case scenarios eg with the brakes... perhaps continuous long downhill braking towing an unbraked trailer?.....our vehicle will never be subect to this and this is how I justify going beyond these limits.
I decided to take the lips off myself with a grinder and fit new pads. I fitted RBA pads which cost $38.50 for the front set and are working very well. I will keep a close eye on further disc wear and let others know once I have done a few thousand km but I fully expect to wear out the second set of pads before replacing the rotors....but I may be proved wrong. Will keep you informed.

Hi Greg,
Having the discs machined once should be fine mate. Am not sure about using a grinder to take the lips off though! They need to be properly machined to avoid any vibration issues due to balance problems.

There is no point taking the lip off - it does not get in the way and does not affect anything. All it does is indicate that the rest of the disk (the bit the pads touch) is worn. The way I understand it is there are 2 problems with the disc worn more than the limit.
1. being thinner than it should be it may overheat/warp/ etc...
2. being thinner, the pistons have to push out of the callipers further. This should not be a problem when you have new pads, but when your pads are nearly worn out, the pistons may be coming out too far.

I took the lip off as I was not sure if the replacement aftermarket pads would be exactly the same as the originals....I have had instances on other vehicles where they have varied slightly. As an example the pads I fitted had an extra "clip extension" on them that was not on the originals I removed and does not appear to perform any function. I didn't want to take the chance of the pads not sitting flush on the rotor.
Think you are right about the 2 main issues...the second one not so obvious but had been warned about it. The pads I replaced were completely worn out......next time I don't plan on letting them get nearly so low and will keep the piston travel in the back of my mind.

Interesting - I had not thought much about aftermarket pads being bigger than the originals. I guess the alternative is to cut a bit of the pad away. I think I would do this before I attempted my own 'skimming with a grinder'.

So does anyone know the minimum safe thickness for the rotors?
My front ones are starting to get a bit of a lip on them, and I'd be interested to know their history.
I shall consult my log book, but given it's state, i doubt there is much about disc machining as it was ex-salary sacrifice.
